Valve Spring Failure Analysis and Emergency Handling
1. Stress Distribution and Failure Mechanism
During operation, valve springs are subjected to torsional forces, leading to uneven stress distribution across their circular cross-section. The stress gradually increases from the center towards the edges, with the highest stress occurring on the surface, particularly on the inner side. This uneven stress distribution can cause significant stress concentration at any surface defects, potentially leading to early fracture of the spring.
2. Causes of Valve Spring Failure
In addition to manufacturing defects, improper usage can also lead to premature failure. Common causes include:
① Surface Pitting and Corrosion: Improper storage can result in corrosion pits on the spring surface. When subjected to high torsional forces, these pits become stress concentrators, leading to fatigue fractures.
Quality Inspection Method for New Valve Springs: To inspect new valve springs, compress them to their minimum length using a bench vise, ensuring no gaps between coils, and hold this position for 48 hours. If there are surface defects, the spring will likely break under this compression test due to highly concentrated internal stresses near the defect.
② Insufficient Elasticity: The strength of the valve spring can be evaluated by comparing it with a new spring. Connect an old and a new valve spring in series with a steel plate washer in between. Apply pressure to one spring and observe the compression behavior. If the old spring has insufficient elasticity, it will compress first.
③ Misalignment of Centerline: If the end faces of the valve spring are not perpendicular to its centerline, prolonged high-speed operation can cause metal fatigue and eventual fracture. To check vertical alignment, place the spring vertically on a flat surface and use a right-angle ruler against the bottom coil. Rotate the spring one full turn and measure the maximum distance between the top coil and the ruler. Typically, the deviation should not exceed 1.0 to 1.5 mm; otherwise, replacement is recommended.
④ Loose Valve Guides or Camshaft Bearings: Movement of the valve guide or loose camshaft bearings can introduce bending stresses during compression, leading to spring failure. Resonance caused by loose camshaft bearings can also promote spring fracture.
⑤ Improper Operation or Installation: Frequent sudden changes in diesel engine speed can increase the frequency of spring compression and extension, leading to fatigue failure. Additionally, not following specific assembly requirements (e.g., for Isuzu 6BBl engines, the blue-painted side of the spring must face the cylinder head) can result in premature breakage.
3. Emergency Handling
If a valve spring breaks during vehicle operation, immediate action is necessary:
- Remove the broken spring and temporarily reinstall it with the working surfaces of both ends facing each other.
- If the spring breaks into multiple segments, remove the adjustment bolts of the intake and exhaust valves for that cylinder to keep the valves closed. Disconnect the high-pressure fuel line to prevent fuel injection into the cylinder, allowing the vehicle to continue driving to its destination.
