The application of unmanned driving technology in open-pit mines by Komatsu

The Komatsu Group is a globally renowned manufacturer of construction machinery and mining equipment. Since its establishment in Tokyo, Japan in 1921, it has endured 93 years of ups and downs. In May 2021, at the on-site meeting for the intelligent construction of coal mines of GuoNeng ZhunNeng Group Co., Ltd., the Heidai Gou open-pit coal mine of ZhunNeng Group, Aerospace Heavy Industry, and Huituo Intelligent jointly tackled and transformed the first domestically-produced heavy-duty 290-ton Komatsu 930E unmanned mining truck. This truck conducted mixed grouping operations with 4 manned 730E mining trucks, 1 395-type excavator, and 1 bulldozer at the Heidai Gou open-pit coal mine of ZhunNeng Group. During the operation, all typical operation scenarios such as avoiding obstacles, following the vehicle, clearing obstacles, loading, meeting, and unloading ran smoothly without any faults or manual takeover, achieving the world's first unmanned operation of the largest tonnage 290-ton mining truck.

 

In 2005, Komatsu conducted a trial of an unmanned transportation system at a copper mine in Chile. What was unique was that Komatsu did not develop a new vehicle model specifically for unmanned driving technology; instead, it cleverly utilized existing dump trucks. By carefully installing various sensors, controllers, and communication components on these vehicles, these dump trucks were able to achieve autonomous driving under instructions. Additionally, this system relied on ground control centers, communication base stations, and navigation satellites for precise positioning, ensuring the safety and efficiency of the unmanned dump trucks' operations.

In September 2017, Komatsu successfully completed a trial run of the standard dump truck with an automatic transportation system kit at the existing mining area of the Australian mining giant Rio Tinto. This modified accessory, installed on Komatsu's 220-ton 830E electric-driven standard dump truck, enabled the truck to operate in an autonomous mode.

 

By 2024, more than 750 Komatsu autonomous transport trucks have been operating stably in 23 mines across 5 countries worldwide. This not only indicates the widespread adoption of autonomous technology in the mining sector, but also sets a new benchmark for industry development with its cumulative transportation volume exceeding 10 billion metric tons.

Komatsu has agreed with the Nevada Gold Mines to deliver 22 Komatsu 930E-5 dump trucks to the Cortez Mine gold mine during the period from 2023 to 2025. In addition, the Nevada Gold Mines also purchased multiple auxiliary equipment from Komatsu. The Cortez Mine gold mine is located in the Battle Mountain-Eureka gold mining area in northern Nevada, USA, and is operated by Barrick Gold. It is part of the Nevada Gold Mines (a joint venture between Barrick and Newmont).

The unmanned transportation system of Komatsu has been widely applied in 6 mines in Australia, North and South America, covering various minerals such as copper, iron and oil sands. The cumulative number of vehicles put into use has exceeded 100.

In 2025, the American company Mesabi Metallics announced that it would purchase a new fleet of mining equipment from the global mining equipment giant Komatsu. The core of this purchase is to deploy a 980E-5 super-large mining truck fleet equipped with Komatsu's FrontRunner autonomous driving system. This is not only the key equipment for the mine that Mesabi Metallics is building and is planned to be put into production in the first quarter of 2026, but also marks the first time that the 400-ton Komatsu 980E-5 autonomous mining trucks have landed in the iron ore belt of Minnesota, USA, making it the only mine in the region operating such advanced equipment.

The Komatsu 980E-5 is one of the largest mining trucks in the world today, belonging to the 400-ton class (with a load capacity of 400 tons) of ultra-large (Ultra-Class) electric-wheel trucks. This truck has excellent payload capacity as its core advantage. Its advanced electric drive system not only provides strong power but also achieves industry-leading fuel efficiency, helping to reduce operating costs and environmental impact. The 980E-5 series of trucks have been widely used in many large and high-yield mines worldwide, and their reliability and performance have been well-proven.

 

The 980E-5 truck will be fully integrated with Komatsu's mature FrontRunner autonomous driving system. FrontRunner AHS is a comprehensive mine fleet management system. Under this system, each truck is equipped with: a vehicle controller, a high-precision GPS (Global Positioning System), an obstacle detection system, and a wireless network system. According to public information, AHS has the ability to work collaboratively between manned trucks and automated trucks, relying on the FrontRunner and Dispatch large-scale system to achieve this. Among them, FrontRunner is responsible for vehicle operation and navigation, while Dispatch is responsible for fleet management, location tracking, and productivity optimization. The combination of the two achieves maximum benefits and is metaphorically referred to as the left brain and the right brain. Using FrontRunner for automation requires installing a control box behind the driver's seat in the truck cab, as well as a wireless antenna for Wi-Fi and LTE connections, a set of gyroscopes for GPS positioning, radars, and lasers. When operating trucks and controlling traffic using FrontRunner, several scenarios are often encountered: automatic truck interaction, interaction with manned vehicles, collision avoidance system (CDS), obstacle detection system (ODS), emergency stop button (ESB). In summary, FrontRunner can safely operate each automated truck while also tracking their locations as well as all manned vehicles in the area to avoid collisions and other accidents.

Komatsu 980E-5:

The FrontRunnerAHS system is the core technology in Komatsu's mining automation field: In terms of safety, the trucks strictly follow the preset routes, avoiding accidents caused by driver fatigue or mistakes. In terms of efficiency and cost, the system supports nearly continuous operation, significantly improving the effective utilization rate of equipment. Komatsu data shows that the effective utilization rate of fleets adopting this system can increase by up to 15%, resulting in higher output and lower tonnage costs, while continuous operation optimization also improves fuel efficiency. In terms of perception technology, Komatsu has collaborated with the laser radar technology company Ouster, integrating Ouster's REV7 series 3D digital laser radar sensors (including long-range and short-range models), replacing traditional 2D laser radars. These sensors provide better environmental perception, spatial awareness, and target detection capabilities, which are key to achieving precise navigation and obstacle avoidance, especially suitable for the harsh environment of mines. Ouster's laser radars have been specially designed to withstand impacts, vibrations, and temperature changes during mining operations.

In its 2020 annual report, Komatsu also repeatedly stated that it would continue to expand its intelligent construction business overseas, and at the same time, it would also make further progress in the fields of automation, automatic operation, electrification, and remote control technologies. In August 2021, Komatsu, in collaboration with several top mining companies in the industry, jointly established the Komatsu Greenhouse Gas Alliance. These companies include Rio Tinto Group, BHP Group, Chilean National Copper Company (Codelco), and Boliden AB, all of which are loyal customers of Komatsu. The alliance is committed to planning, developing, testing, and deploying next-generation zero-emission mining equipment and infrastructure. Currently, Komatsu is actively developing multi-power source concept trucks, which can flexibly utilize various power sources, such as hybrid electric, overhead line application, pure electric, and hydrogen fuel cell. Komatsu aims to commercialize these innovative trucks by 2030.
